Reducing unsustainable production times

Developing specification sheets for customers in the automotive sector is notoriously time and resource intensive. Even though Bleichert utilized advanced CAD and PDM software, each specification sheet often required support from almost a quarter of the company to configure products to each customer’s needs.

The limitations of their CAD solution created a cumbersome design and engineering workflow, as well as a lot of errors — extending production schedules even longer than necessary to double-check work and correct mistakes. To make matters worse, the final 20% of each layout required completely manual design.

The repetitive nature of this workflow was unsustainable, and the team at Bleichert needed an advanced configurator capable of streamlining their engineering processes.

Transforming workflow with CPQE

“We knew that if we used a configurator, it had to fit into our overall structure. That means that when I configure something in the configurator, it must be possible for me to continue working with the configuration manually,” said Felix Sigwart, team leader of digitalization, processes and CAD at Bleichert. In addition, the team at Bleichert needed a solution that could function entirely in a browser application, create 3D CAD previews, and generate models via batch server without utilizing designers.

Piping System Fundamentals: Net Positive Suction Head

Our world as we know it could not exist without piping systems. A critical part of our architecture, not to mention infrastructure as a whole, piping systems harness the elements for any use we can imagine. Understandably, they require some incredibly complex engineering.

In this Piping System Fundamentals series, we provide an in-depth look at the most important elements of piping, ranging from specific pieces of equipment to specific fluid mechanic concepts. This week, we explore net positive suction head, a critical parameter in fluid mechanics for understanding pump performance. Read on to learn why it’s so important, and how to calculate it in your operation. 

What is a net positive suction head?

One of the most important fluid mechanic concepts involved in piping systems is net positive suction head (NPSH), a measure of the available pressure on the suction-side of a pump, which is required to prevent cavitation (the formation of vapor bubbles in a fluid) from occurring. This is necessary to determine whether a given pump will operate effectively without experiencing cavitation. Another way of understanding NPSH is that it’s the amount of fluid energy at the pump suction in reference to absolute zero energy.

With centrifugal pumps in particular, it’s also important to understand the net positive suction head required (NPSHr). This metric represents the amount of fluid energy required by the pump to operate without cavitation. Pump manufacturers test their pumps to determine the NPSHr over the range of operating flow rates for the pump.

What is the net positive suction head available?

The amount of fluid energy the piping system provides to the pump suction is called net Positive suction head available (NPSHa). NPSHa is a function of the following characteristics of the piping system on the suction side of the pump:

To prevent cavitation from occurring, the piping system must provide the fluid with enough energy to keep the pressure at the eye from dropping below the fluid’s vapor pressure.

Here is the NPSHa equation:

Here are the key terms you need to know for this equation:

Ptank pressure on the liquid surface of the supply tank
Patm local atmospheric pressure (psia)
Pvp vapor pressure of liquid entering the pump section (psia)
p fluid density (lb/ft3)
Ztank elevation of the bottom of the supply tank, measure from the reference plane (ft)
ZLevel liquid level measured from the bottom of the tank (ft)
Zpump elevation of the centerline of the pump section (ft)
hL head loss in the suction pipeline between the tank and the pump section (ft)

Example 1: The NPSH equation in action

Equations for calculating NPSH vary widely depending on the different characteristics of a piping system. For example, systems where tanks are open to the atmosphere have different fluid mechanics than those that are fully sealed.

For a tank open to the atmosphere, Ptank in the above equation would be 0 psig. Consider the following system in which water must be lifted from the tank to the pump suction, called a suction lift configuration:

In this example, the NPSHa calculation should go as follows:

As long as the pump’s NPSHr is less than 26.6 feet, the pump should not cavitate. However, there are some suction piping configurations that may cause the pump to cavitate even though NPSHa is greater than NPSHr.

Example 2: Solving for desired fluid conditions

The NPSHa formula can also be used to determine what changes are necessary to create desired fluid conditions. For example, what if you want to create a vacuum within the piping system?

The pump suction pressure in the system from Example 1 would be below atmospheric pressure, or at a vacuum, because the pump must pull the liquid up from the tank, so the change in elevation reduces the fluid pressure.

In addition, the head loss between the tank and pump suction also reduces the fluid’s static pressure, causing the pressure at the pump suction to be at a vacuum. This is an application of the Bernoulli principle in which the pressure head is converted into elevation head, resulting in a reduction in the fluid pressure.

The actual pressure at the pump suction can be calculated by rearranging the Bernoulli equation below to solve for P2:

Track Your Piping Performance by Understanding System Power Cost

Piping systems are major investments for any company, organization, or municipality that requires them, but their costs aren’t limited to initial installation. In addition to the expenses involved in designing and building them, piping systems also come with a wide array of maintenance costs to ensure their efficient and ongoing operation. Optimizing these systems over their life cycles is key to maximizing both piping system performance and ROI. 

How can engineering teams track their piping system performance? By calculating their “system power cost,” engineers can measure the energy required to operate and maintain the various components of a piping system. Using PIPE-FLO from Revalize’s System Power Cost feature, engineers can access the financial and equipment usage insights they need to optimize their fluid piping systems. 

A measurement we all can understand

As a member of the ISO/ASME Pump system assessment 14414 standard, the PIPE-FLO team was tasked with developing a method for assessing a pumping system. The assessment considered the entire pumping system, from energy inputs to the work performed. Our primary goal was to determine the current energy consumption, identify ways to improve system efficiency, and present the results in a meaningful way to a diverse team of stakeholders, from technical to financial professionals.

PIPE-FLO simulates how the system operates, but the results are presented in a variety of engineering units, such as head, pressure, horsepower, kiloWatts, and capacity. In order to share the results in an easy-to-understand set of units, the engineers presented the amount of electricity used to power equipment motors each hour as standardized dollars per unit of time. This is otherwise known as the system power cost. 

System power cost in action

The figure above represents a system consisting of a supply tank, pump, heat exchanger, flow element, flow control valve, and destination tank. The drawing shows the calculated values for the installed instruments, specifically the level and pressures in the tanks, the pump suction and discharge pressures, the flow rate, and the corresponding position of the control valve. 

This provides plant operators with the information needed to operate the system, but offers only limited insight on how efficiently the system is operating — and nothing about the operating cost.  

PIPE-FLO fixes this by showing how the energy is used within the system to calculate costs, as shown in Figure 2 (below). The flow rate through the system is set to 400 gpm, based on the set point of control valve ST1-1-FCV1. The flow rate through the pump produced 204.7 feet head, with an efficiency of 51% based on the pump curve, and requires 43.79 horsepower into the motor shaft.

The results: Crystal clear system power costs

Via PIPE-FLO’s calculated results, you can see the energy supplied by the pump and observe the losses associated with the process and control elements. You can also see how much power is supplied to the pump to provide the required flow rate, along with pump efficiency. Notice the head loss across the heat exchanger and the head loss across the control valve needed to maintain the required flow rate. Finally, the calculations show the difference in static head that must be overcome for the system to work. 

Looking at the results, only half of the power supplied to the pump is used to move the process fluid through the system. Approximately 40% of the power supplied by the pump is consumed by the control valve. 

Taking action with PIPE-FLO

You might be left wondering: How much does your current system cost to operate, and what can be done to minimize the operating costs? PIPE-FLO v17.5 features a new System Power Cost capability designed to address those questions. 

By entering the local cost of electrical power, and the length of time for system operation, PIPE-FLO calculates the cost to operate the pump element, and the operating cost of each item in the system. Figure 3 (below) shows the power cost for each item in our sample system. In this example, the power cost is $0.10 per kWhr (annualized), and the system is operating for 100% of the evaluation period. 

With the dissipated power and cost values displayed, all stakeholders can access the financial insight into the system’s operation. Notice that the pump has an annual input power cost of $28,618. Of that, only 51% of the power is used to move the fluid through the system, highlighting the dissipated power, along with the dissipated power cost, for each item in the system. 

Notice that the flow orifice ST-1-FE1 consumes 1.04 kW of power and costs $912 in annual operating costs. Furthermore, control valve ST1-1-FCV1 consumes 6.58 kW of power, with an annual operating cost of $5,766 per year, to limit the flow rate to 400 gpm. 

With this financial insight, stakeholders can see how much it costs to operate the piping system, and how much power is consumed by the pump based on its efficiency. 

What could minimize operating costs?

Using the computational power of PIPE-FLO, engineers can insert a new and more efficient pump (possibly with a Variable Speed Drive) into the model to simulate system operation along with savings in operating cost. Then, document the values and savings using PIPE-FLO’s new System Cost Report. The tool allows users to create both pie charts and lists that feature pump input and output power, and the dissipated power cost for each item in the system. See Figure 4 (below) for more.
